The engine is more or less back together, having suffered a few setbacks during reassembly.

I managed to crack my intake manifold. It didn't take much, I was using my 1/4" socket and hand tightening the manifold. Pop! I quickly sourced another, so it is only a problem for my pride which was grievously wounded. I decided that like cylinder heads, one should tighten the nuts in a spiral sequence from the center out. Live and learn. =:-o

Had the header sand blasted, and gave it a couple light coats of header paint.

I had to source a new pump housing pulley bolt. Couldn't find locally the metric countersunk screw needed to clear the timing belt cover, so I had to order 10 from McMaster-Carr, then I had to get a 90o counter sink tool to make a suitable washer. SAE screws use an 82o tool, metric uses a 90o tool... of course I had an 82o tool, but not a 90o. Argh! Recall that I could not get the original one off, so I had to take a grinder to it and destroy it during engine tear down. The result is that I now have a $35 screw and washer securing that pulley. <sigh>

The main part of my missive is asking for recommendations for the cam belt cover. I have attached a picture showing the area where the water pump pulley hits the cover. I cannot move the cover closer to the block, lest the timing belt ride against the inside of the cover. I can trim the cover, leave the bottom half of the cover off, or leave the entire cover off as I see it.

If I trim it, there will be very little left in the area indicated - so little in fact I believe it would likely fail in just a few miles unless I reinforce it. A thin piece of steel and some epoxy would probably do it.

Am I doing something wrong, or is this part of a typical rebuild? The car came with only about 1/4 of the cover in place, the rest was missing. During tear down I guessed there was a timing belt failure and the cover had detonated as a result, but now I am not so sure. Perhaps that was the PO's solution to a clearance issue.

Suggestions?
